Conceptstudie van een Elektrische Variabele Transmissie voor Off-highway Toepassingen

EVT: Efficiëntie Voor de Toekomst!

25 september 2015, slechts enkele dagen na de onthulling van de zogenaamde dieselgate, zegt Elon Musk bij een bezoek aan ons land het volgende:

“Wat dit schandaal vooral aantoont, is dat de limiet bereikt is in de ontwikkeling van benzine- en dieselmotoren. Veel vooruitgang is er niet meer mogelijk met fossiele brandstoffen.”

Diezelfde dag sprak Paus Franciscus de Verenigde Naties in New York toe. Hij waarschuwde er voor de toekomst van onze planeet en riep de wereldleiders op om op de klimaattop in Parijs fundamentele beslissingen te nemen om de klimaatverandering tegen te gaan. Van bedrijfsleiders tot regeringsleiders en geestelijken, de meesten onder ons beseffen dat de manier waarop we met de aarde omgaan grondig moet veranderen. De elektrische variabele transmissie is een eerste stap om het gebruik van fossiele brandstoffen terug te dringen en duurzamer met onze planeet om te gaan.

Het voorbije decennium is veel onderzoek verricht naar het verlagen van brandstofconsumptie van voertuigen. De limieten van de traditionele brandstofmotor zijn bereikt. De omschakeling naar hybride en volledig elektrische voertuigen is dan ook onmiskenbaar. Deze nieuwe technologieën vinden steeds vaker hun weg naar de commerciële markt in de light-vehicle industrie. Toch is de productie van deze voertuigen tot op heden beperkt, omwille van twee redenen. Vooreerst loopt het prijskaartje van de auto’s al snel op tot meer dan 25.000 euro. Enkel welgestelde gezinnen kunnen dus van de voordelen profiteren. Daarnaast is het vermogen van volledig elektrische voertuigen nog steeds beperkt. Dat laatste is de voornaamste reden waarom elektrische technologieën moeilijk uit te breiden zijn tot de off-highway markt. Deze thesis focust zich op dit marktsegment en beoogt de haalbaarheid van elektrificatie van de aandrijflijn in hoge vermogens-, maar lage snelheidsvoertuigen aan te tonen.

Transmissiesystemen bestaan in vele verschillende vormen en maten. De meest courante configuratie in de off-highway markt omvat een seriële connectie van een brandstofmotor, een koppelomvormer en een schakelkast verbonden aan de wielas. Traditionele hydraulische koppelomvormers (HTC: Hydraulic Torque Converter) voor de off-highway markt zijn vergelijkbaar met de koppelomvormer in automatisch geschakelde auto’s. Hoewel de pomp-turbine werking van deze omvormer zeer eenvoudig is, laat de efficiëntie de wensen over. Vooral net na het schakelen, wanneer het snelheidsverschil tussen ingaande en uitgaande as hoog is, is de efficiëntie van de omvormer opmerkelijk laag. Mede daardoor komt de globale efficiëntie van een acceleratie curve niet boven de 85% uit. Typerend voor Off-highway voertuigen (bv. bulldozers) zijn de vele acceleraties die ze ondergaan. De koppelomvormer vormt dus wel degelijk de zwakste schakel in de keten.

Elektrische machines zijn veel efficiënter dan hun hydraulische equivalenten. De voorgestelde elektrische koppelomvormer voor off-highway voertuigen bestaat in essentie uit de integratie van twee elektrische motoren waardoor een elektrische machine met twee rotoren ontstaat. De binnenste rotor wordt verbonden met de verbrandingsmotor, terwijl de buitenste rotor verbonden wordt met de schakelkast. De configuratie laat toe om vermogen langs twee wegen te transporteren. Een deel van het vermogen wordt direct overgebracht van de binnenste rotor naar de buitenste rotor via elektromagnetische krachten.  Daarnaast wordt een ander deel van het rotorvermogen afgetapt en via elektrische convertoren naar de stator gestuurd. Kortom, de koppelomvormer bestaat uit een elektromagnetisch-elektrische vermogenssplit.

Naast een hogere efficiëntie hebben elektrische machines een veel grotere controle flexibiliteit dan hun hydraulische tegenhangers. In traditionele transmissiesystemen, zowel manueel als automatisch gestuurd, bepaalt de snelheid van het voertuig de snelheid van de verbrandingsmotor. De snelheid van de verbrandingsmotor wordt daarnaast bepaald door de versnelling van de schakelkast. Een voertuig kan bijvoorbeeld 25km/h rijden in 3e of in 4e versnelling. Het is evident dat de snelheid van de verbrandingsmotor in de laatste configuratie veel lager is. De keuze voor 3e of 4e versnelling hangt af van de efficiëntie van de motor. Het gebruik van een elektrische koppelomvormer laat toe het aantal werkingspunten van de motor te verhogen. In voorgaand voorbeeld in het aantal werkingspunten beperkt tot 2 (vb. 1500rpm in 3e versnelling en 1000rpm in 4e). De elektrische koppelomvormer kan de motor in eender welke snelheid tussen 700rpm en 2000rpm aansturen. Het aantal versnellingen van de schakelkast wordt met andere woorden uitgebreid tot een continu interval. Door de continue regelbare snelheidsverhouding en het elektrisch karakter van de machine, wordt de omvormer ook een Elektrisch Variabele Transmissie (EVT) genoemd.

De thesis focust zich design van de EVT. Via simulaties wordt het gedrag van de machine geanalyseerd, en de geometrie geoptimaliseerd. De scriptie toont aan dat ten opzichte van de startgeometrie, de verliezen van de geoptimaliseerde geometrie met 40% gereduceerd zijn. Daarnaast wordt het model van de EVT geïntegreerd in een volledig 250kW transmissiemodel van een off-highway voertuig. Op basis van een versnelling vanuit stilstand tot 25km/h, vergelijkt het werk de EVT met een traditionele hydraulische koppelomvormer. De thesis concludeert dat de efficiëntie van de elektrische omvormer 10% hoger is dan zijn hydraulisch equivalent. Bovendien daalt de brandstofconsumptie tot 20% gedurende een acceleratie door de betere aansturing van de verbrandingsmotor. Daarnaast is de EVT in staat trillingen te reduceren en bevat de omvormer een inherente overload protectie. Tot slot besluit de scriptie dat de dimensies van de EVT niet veel groter zijn dan deze van een hydraulische omvormer, en dat de elektrische convertoren slechts de helft van het doorgangsvermogen dienen te dragen.

Op de vraag of een EVT een haalbare upgrade is voor huidige transmissiesystemen in off-highway voertuigen, is het antwoord duidelijk ja. Naast de sterk gereduceerde brandstofconsumptie biedt de EVT nog een resem andere voordelen. Bovendien is het gebruik van een EVT niet beperkt tot een elektrische koppelomvormer. Door de connectie van een batterij aan de convertoren wordt zonder meer een hybride voertuig gecreëerd. Daarnaast bestaan er diverse andere transmissietopologieën waarin de EVT leidt tot beter prestaties. Ten slotte is het gebruik van de EVT niet gelimiteerd tot de automobielindustrie. Verschillende toepassingen in andere sectoren, zoals in windmolens en treinlocomotieven, worden momenteel ook onderzocht.
